First. The Jacket is just awesome. I am 5.10 192 lbs. and got the Large size. The reason you are seeing is because in reality, this is two jackets in one. The liner serves as another jacket if is too bulky. So, the actual outside jacket fits a bit larger without the liner jacket. I personally like having them both separated. Unless, you are going into the artic, or severe cold, yes, having both will definitely keep you warm and it will fit a bit bulky, but not too bad. Color wise, I have already washed mine twice only with fabric softener in cold water and hang dry and it looks just as the first time I got it. Hope it was helpful.

I'm 6'4" tall 400 pounds which size should I order?

I’m almost 6ft and 200lbs and XL fits me okay. Might be 3XL Will fits.

Is the zipper plastic or metal?

The zipper to the jacket is metal. The winter lining has a good poly resin great quality.
